THE PURPOSE OF THIS PROCEDURE IS TO PROVIDE THE INSTRUCTIONS NEEDED TO PERFORM A COMPLETE AND THOROUGH FUNCTIONAL TEST OF A COMPLETE 3000/4000 SYSTEM IN ORDER TO INSURE COMPLIANCE WITH THE SYSTEM REQUIREMENTS.
THIS PROCEDURE DETAILS THREE TYPES OF SYSTEM TESTING AS WELL AS TWO TYPES OF DISK DRIVE TESTING. THE SYSTEM TESTS CONSIST OF DIAGNOSTIC TESTS, STAND ALONE SYSTEM EXERCISER AND ON LINE FUNCTIONAL TESTS. THE DISK TESTS PERTAIN TO SYSTEM DISK DRIVES WITH OS INSTALLED AND DATA DISK DRIVES.
DIAGNOSTICS ARE RUN STAND ALONE AND MAY BE LOADED EITHER FROM HARD DISK, 1/4" TAPE OR 1/2" TAPE.
THE SYSTEM EXERCISER IS RUN UNDER OPERATING SYSTEM CONTROL AND PROVIDES A STRINGENT TEST FOR THE READING, WRITING AND TRANSFERING OF DATA WITHIN THE SYSTEM. THIS TEST IS RESIDENT ON THE WDD BUT IS RFEMOVED PRIOR TO SHIPMENT.
THE FUNCTIONAL TESTS ARE RUN AS A FINAL CHECK OF THE SYSTEMS UNDER A TYPICAL END USER ENVIRONMENT.
THE DISK TESTS CHECK THE DISK DRIVES IN A SYSTEM SETTING AND VERIFY THEIR FUNCTIONALITY.

1.4.1 THE 3000/4000 POWER SUPPLY IS EQUIPED WITH REMOTE POWER-ON CAPABILITY. THEREFORE, IT IS NECESSARY THAT THE AC POWER CORD BE DISCONNECTED FROM THE POWER SUPPLY WHENEVER REMOVAL FROM THE MATING CMB OR EIB CONNECTOR IS REQUIRED. 1.4.2 BEFORE REMOVING A POWER SUPPLY FROM THE CMB OR EIB IT IS NECESSARY TO WAIT 20 SECONDS AFTER THE AC CORD HAS BEEN REMOVED SO THAT THE FILTER CAPACITORS IN THE PRIMARY BUS CIRCUIT BE ALLOWED TO DISCHARGE SO THAT NO PHYSICIAL INJURY WILL RESULT. 1.4.3 DANGEROUS VOLTAGES WILL BE PRESENT DURING CERTAIN TESTS! IT IS IMPERATIVE THAT THE TEST OPERATOR BE ALERT, PAY CLOSE ATTENTION AND REMAIN FREE FROM ANY DISTRACTION DURING THE PERFORMANCE OF THESE TESTS. 1.4.4 ALL POWER MUST BE OFF WHENEVER A PCBA OR CABLE IS INSERTED OR EXTRACTED FROM A CONNECTOR, OTHERWISE DAMAGE TO THE PROCESSOR, PERIPHERALS OR OTHER ASSOCIATED EQUIPMENT MAY RESULT. 1.4.5 EQUIPMENT, CABLES AND ACCESSORIES SHOULD BE CHECKED AT FREQUENT INTERVALS FOR WEAR, DAMAGED INSULATION OR ANY CONDITION THAT COULD BE CONSIDERED UNSAFE. 1.4.6 THE TEST AREA SHOULD BE KEPT CLEAR AND UNCLUTTERED. ALL UNNESSARY EQUIPMENT AND TOOLS SHOULD BE REMOVED FROM THE TEST AREA. 1.4.7 UNAUTHORIZED PERSONNEL SHOULD BE RESTRICTED FROM THE AREA WHEN THESE TESTS ARE IN PROCESS. 1.4.8 IT IS IMPORTANT THAT ALL CABLES AND CONNECTORS BE PROPERLY IDENTIFIED AND CONNECTED PIN TO PIN PRIOR TO APPLYING POWER, OTHERWISE ERRONEOUS INDICATIONS OR EVEN DAMAGE COULD RESULT.
1.5.1 A 3000/4000 COMPATABLE VIDEO TERMINAL WITH MATING CABLE. 1.5.2 A SET OF 3000/4000 DIAGNOSTIC TAPES. 1.5.3 AN 8000 TYPE SYSTEM WITH MULTIPLE SERIAL PORTS AND INTERFACE CABLES. (ONE ONLY) 1.5.4 A PARALLEL PORT LOOPBACK CONNECTOR. 1.5.5 A PARALLEL PRINTER WITH MATTING CABLE (ONE ONLY) 1.5.6 A SERIAL PRINTER WITH MATTING CABLE (ONE ONLY) 1.5.7 A HIGH POTENTIAL STRESS TESTER WITH THE FOLLOWING CAPABILITY: 1) ABLE TO DELIVER AND SUSTAIN THE SPECIFIED VOLTAGE FOR THE REQUIRED LENGTH OF TIME. 2) HAVE A METER THAT INDICATES THE VOLTAGE AT THE OUTPUT CONNECTIONS. 3) HAVE AN INDICATOR, EITHER VISUAL OR AUDIBLE, TO INDICATE A BREAKDOWN. 4) ABLE TO BE CALIBRATED. 5) HAVE HIGH VOLTAGE INSULATED WIRES CONNECTING THE OUTPUT SIDE OF THE TESTER TO BOTH THE AC LINE AND AC NEUTRAL PINS OF THE OUTPUT CONNECTOR. 1.5.8 A CLOCK OR WATCH CAPABLE OF DISPLAYING SECONDS. 1.5.9 AN OHMMETER CAPABLE OF MEASURING AS LOW AS 0.1 OHMS. 1.5.10 A VOLTMETER CAPABLE OF MEASURING AS LOW AS 0.1 VOLTS.
THIS FLOW CHART SHOWS EACH TEST STATION ON THE SERIES 3000/4000 SYSTEM PRODUCTION LINE. THE ASSEMBLY STEPS HAVE BEEN OMITTED AND ARE COVERED UNDER MANUFACTURING ENGINEERING DOCUMENTATION AND ONLY THE STEPS RELATING TO TEST ARE SHOWN. EACH BLOCK LISTS THE SECTION NUMBER OF THIS DOCUMENT THAT DEFINE THE PROCEDURES THAT MUST BE FOLLOWED.
DEPENDING ON SCHEDULE REQUIREMENTS, SYSTEMS WILL BE BUILT AND TESTED IN ONE OF TWO DIFFERENT FORMS. THE FIRST FORM WILL A "MODULAR" OR "BASE SYSTEM" FORM THAT WILL CONSIST OF A CMB, ONE MEMORY, A POWER SUPPLY AND A DISK CONTROLLER. THE SECOND FORM WILL BE AN "MSO" SYSTEM THAT WILL BE FULLY CONFIGURED TO A SPECIFIC CUSTOMER'S ORDER. THE TESTING OF ALL THE SYSTEMS WILL BE SIMILAR IN EITHER CASE. THE DIFFERENCE BEING THAT "MSO" SYSTEMS WILL BE TESTED AND SHIPPED WITH THE DISK DRIVES AND ALL ADD-ON PCBAS INSTALLED. "MODULAR" SYSTEMS, HOWEVER, WILL HAVE A HARD DISK INSTALLED FOR TESTING AND THEN THAT HARD DISK WILL BE REMOVED FROM THE SYSTEM AND PACKAGED SEPARATELY AFTER COMPLETION OF ALL TESTING. FINAL ACCEPTANCE TESTING WILL DEPEND ON THE FINAL CONFIGURATION OF EACH SYSTEM.
4000 UPGRADE KITS WILL NEED TO BE INTEGRATED WITH A 3000 SYSTEM FOR COMPLETE TESTING. THE 3000 SYSTEM USED MAY EITHER BE A CAPTIVE SYSTEM OR A 3000 SYSTEM THAT IS BEING TESTED FOR SHIPMENT ON ITS OWN MSO. IN EITHER CASE THE 3000 SYSTEM USED WILL HAVE TO BE CONFIGURED TO THE 4000 SYSTEM'S REQUIREMENTS. IF THE 3000 SYSTEM USED IS A SYSTEM FOR SHIPMENT, THE RUN TIME ACCUMULATED RUNNING DIAGNOSTICS AND MINIQ TESTS WHILE INTEGRATED WITH THE 4000 SYSTEM MAY USED TO SATISFY BOTH THE 3000 AND 4000 TEST REQUIREMENTS.
SPECIAL TEST PROGRAMS WILL BE RESIDENT ON THE OPERATING SYSTEM SOFTWARE. THESE PROGRAMS, HOWEVER, MUST BE REMOVED FROM THE DISK DRIVES PRIOR TO SHIPMENT. A LISTING OF THE NAMES AND FUNCTIONS OF THESE TEST PROGRAMS CAN BE FOUND BY TYPING "list" ON ANY SYSTEM WITH THE OS INSTALLED.

TROUBLESHOOTING A SYSTEMS PROBLEM IS USUALY ACCOMPLISHED BY SUBSTITUTING A KNOWN "GOOD" SUBASSEMBLY FOR A SUSPECTED DEFECTIVE SUBASSEMBLY. IF A SUBSTITUTION DOES NOT CHANGE A TROUBLE CONDITION, IT IS ASSUMED THAT THE SUSPECTED SUBASSEMBLY IS GOOD. WHEN A SUBSTITUTION CORRECTS A PROBLEM, THE PART THAT WAS REPLACED IS BELIEVED TO BE DEFECTIVE.
WHEN A GIVEN SUBSTITUTION HAS CORRECTED A PROBLEM, ALL PARTS SUBSTITUTED PREVIOUSLY MUST BE DETERMINED TO BE GOOD OR BAD BY RESUBSTITUTION INTO A KNOWN "GOOD" SYSTEM.
TROUBLESHOOTING, BY ITS VERY NATURE, CANNOT BE "PROCEDUREIZED". IT REQUIRES SKILL, TRAINING, FAMILIARITY WITH THE EQUIPMENT AND A SPECIAL APTITUDE. THIS SECTION, THEN, WILL ONLY DEAL WITH THE ROUTING OF FAILED EQUIPMENT.
A) PCBA'S THAT FAIL AT THE FUNCTIONAL TEST LEVEL WILL BE RESUBMITTED TO ATE TESTING. IF PROBLEMS ARE FOUND, THE APPROPRAITE CORRECTIVE ACTION WILL BE TAKEN AND THE PCBA WILL CONTINUE ITS NORMAL FLOW FROM THAT POINT. B) PCBA'S THAT FAIL FUNCTIONAL TESTING AND PASS ATE RETESTING WILL BE SUBMITTED FOR TESTING ON THE FLOPPY BASSED DIAGNOSTIC SYSTEM WHERE SPECIFIC TESTS CAN BE SELECTED TO AID IN PIN-POINTING THE PROBLEM C) FAILED PCBA'S WILL BE PROPERLY IDENTIFIED SO THAT TRACEABILITY CAN BE MAINTAINED. THIS IS NECESSARY FOR RECORD KEEPING AND ALSO TO PRECLUDE PCBA'S FROM BEING TRAPPED IN AN ENDLESS ATE/FUNCTIONAL FLOW LOOP. D) FAILURE DATA MUST BE RECORDED AND REVIEWED SO THAT ANY WEAKNESSES OR GAPS IN THE TESTING CAN BE FOUND AND CORRECTED.
EACH SYSTEM MUST BE PROPERLY CONFIGURED PRIOR TO TEST. THE FOLLOWING LIST SHOWS THE PROPER SETTINGS TO ACCOMPLISH THIS.
THE FIRST EWAY AND/OR DISK CONTROLLER BOARDS IN THE MAIN CHASSIS AND THE EXPANSION CHASSIS WILL BOTH BE ADDRESSED AS BOARD 1.

A GROUND CONTINUITY AND A HI-POT TEST MUST BE PERFORMED ON EVERY 3000 SYSTEM, EVERY 4000 SYSTEM AND EVERY 4000 UPGRADE KIT.
3.1.1 EQUIPMENT REQUIRED
A) A HIGH POTENTIAL STRESS TESTER WITH THE FOLLOWING CAPABILITY:
1) ABLE TO DELIVER AND SUSTAIN THE SPECIFIED VOLTAGE FOR THE REQUIRED LENGTH OF TIME. 2) HAVE A METER THAT INDICATES THE VOLTAGE AT THE OUTPUT CONNECTIONS. 3) HAVE AN INDICATOR, EITHER VISUAL OR AUDIBLE, TO INDICATE A BREAKDOWN. 4) ABLE TO BE CALIBRATED. 5) HAVE HIGH VOLTAGE INSULATED WIRES CONNECTING THE OUTPUT SIDE OF THE TESTER TO BOTH THE AC LINE AND AC NEUTRAL PINS OF THE OUTPUT CONNECTOR. B) A CLOCK OR WATCH CAPABLE OF DISPLAYING SECONDS. C) AN OHMMETER CAPABLE OF MEASURING AS LOW AS 0.1 OHMS. D) A VOLTMETER CAPABLE OF MEASURING AS LOW AS 0.1 VOLTS.
3.1.2 GROUND CONTINUITY
ANY SYSTEM THAT FAILS EITHER THE GROUND CONTINUITY TEST OR THE HI- POT STRESS TEST MUST HAVE ALL DEFECTS IDENTFIED AND REPAIRED. AFTER REPAIR, THE SYSTEM MUST BE RETESTED AND PASS BOTH TESTS. ANY SYSTEM THAT HAD A POWER SUPPLY REPLACED SHALL REQUIRE RETESTING FOR BOTH GROUND CONTINUITY AND HI-POT TESTS. 3.1.2.1 VERIFY THAT THE UNIT UNDER TEST HAS NO ELECTRICAL POWER CONNECTIONS TO IT. 3.1.2.2 USING A METER CAPABLE OF MEASURING OHMS AS LOW AS 0.1 OHMS, SET THE METER TO THE OHMS FUNCTION AND TO THE LOWEST SCALE AVAILABLE. 3.1.2.3 CONNECT THE COMMON PROBE OF THE METER SECURELY TO ANY CONVENIENT POINT ON THE SHEET METAL CHASSIS OF THE UNIT UNDER TEST. 3.1.2.4 CONNECT THE OTHER PROBE OF THE OHMMETER TO THE GROUND PIN OF THE AC POWER INPUT CONNECTOR. 3.1.2.5 TO PASS, THE RESISTANCE MEASURED BETWEEN THE GROUND PIN OF THE POWER INPUT CONNECTOR AND THE METAL CHASSIS MUST BE 0.2 OHMS OR LESS. 3.1.2.6 IF THE UNIT UNDER TEST FAILS THE GROUND CONTINUITY TEST, DO NOT RUN THE HI-POT TEST.
3.1.3 HIGH POTENTIAL STRESS (HI-POT TEST)
3.1.3.1 VERIFY THAT THE UNIT UNDER TEST IS CLEAR OF ANY EQUIPMENT, CABLES OR OTHER MATERIALS ON THE TEST STATION AND THAT THERE ARE NO ELECTRICAL CONNECTIONS TO THE UNIT. 3.1.3.2 TURN ON THE HI-POT TESTER. 3.1.3.3 SET THE OUTPUT VOLTAGE OF THE HI-POT TESTER TO 1450 VOLTS DC. 3.1.3.4 TURN OFF THE HI-POT TESTER. 3.1.3.5 PLACE THE POWER SWITCH OF THE UNIT UNDER TEST TO THE ON POSITION. 3.1.3.6 CONNECT THE HI-POT TESTER ADAPTER CABLE TO THE AC INPUT RECEPTACLE OF THE UNIT UNDER TEST. 3.1.3.7 TURN ON THE HI-POT TESTER AND ALLOW TO RUN FOR 60 SECONDS. 3.1.3.8 TO PASS, THE UNIT UNDER TEST MUST BE EXPOSED TO A MININUM STRESS OF 1414 VDC FOR 60 SECONDS WITHOUT ANY INDICATION OF BREAKDOWN. 3.1.3.9 AFTER THE 60 SECONDS, TURN OFF THE HI-POT TESTER. 3.1.3.10 DISCONNECT THE UNIT UNDER TEST FROM THE TESTER.
3.1.4 RECORD KEEPING REQUIREMENTS
A LOG, REQUIRED FOR UL COMPLIANCE, MUST BE KEPT ON ALL 3000 SYSTEMS, ALL 4000 SYSTEMS AND ALL 4000 UPGRADE KITS TESTED FOR GROUND CONTINUITY AND HIGH POTENTIAL STRESS THIS LOG MUST CONTAIN THE FOLLOWING INFORMATION:
3.1.4.1 THE COMPLETE CPU SERIAL NUMBER OF THE SYSTEM TESTED. 3.1.4.2 GROUND CONTINUITY PASS OR FAIL CHECK-OFF. 3.1.4.3 HIGH POTENTIAL STRESS PASS OR FAIL CHECK-OFF. 3.1.4.4 THE DATE THE TEST WAS PERFORMED. 3.1.4.5 THE NAME OR IDENTIFYING STAMP OF THE TECHNICIAN THAT PERFORMED THE TEST. A SAMPLE OF A RECOMENDED LOG SHEET IS SHOWN BELOW

3.1.5 UNIT IDENTIFICATION
3.1.5.1 ALL SYSTEMS THAT HAVE PASSED THE GROUND CONTINUITY AND HI-POT TESTS SHALL BE MARKED SO THAT THEY CAN BE READILY IDENTIFIED. 3.1.5.2 THE MARKING MAY BE IN THE FORM OF AN ADHESIVE LABEL WITH PRINTING, SUCH AS "HIPOT OK". 3.1.5.3 THE LABELS SHALL BE PLACED ON REAR OF THE SYSTEM AS DEFINED BY THE MANUFACTURING ENGINEERING DEPT.
3.2.1 PRIOR TO POWER BEING APPLIED TO ANY PHOENIX SYSTEM, THE TEST OPERATOR WILL MEASURE THE VOLTAGE ACROSS THE RTC BATTERY LOCATED AT 1T ON THE CMB BOARD. 3.2.2 THE VOLTAGE MEASURED MUST BE GREATER THAN 2.8 VDC. ANY BATTERY THAT DOES NOT MEET THIS MINIMUM VOLTAGE MUST BE REPLACED.
THIS SECTION DEALS WITH INITIAL POWER-UP, SYSTEM SELFTEST AND PROGRAMING THE DEFAULT BOOT DEVICE.
3.3.1 VERIFY THAT THE SYSTEM TO BE TESTED HAS BEEN PROPERLY CONFIGURED PER ITS MSO OR FACTORY ORDER. 3.3.2 CONNECT A VIDEO TERMINAL TO THE SYSTEM'S SCC0 PORT. 3.3.3 VERIFY THE SYSTEM POWER REQUIREMENTS AND CONNECT THE SYSTEM TO AN APPROPRAITE POWER RECEPTACLE. 3.3.4 PLACE THE SYSTEM POWER SWITCH IN THE ON POSITION. 3.3.5 VERIFY THAT THE SYSTEM PERFORMS THE SELF TEST AND THAT THERE ARE NO ERRORS INDICATED. 3.3.6 WHEN THE BOOT MENU IS DISPLAYED, TYPE "3" AND <CR> TO SELECT COMMAND MODE. 3.3.7 WHEN PROMPTED <ALT>, TYPE "conf" AND >CR>. 3.3.8 WHEN PROMPTED <CONF>, TYPE "DI" AND <CR> TO DISPLAY THE HARDWARE CONFIGURATION. 3.3.9 VERIFY THAT CONFIGURATION DISPLAYED MATCHES THE CONFIGURATION SHOWN BELOW.
